Instead of that you should make it the deathstar, that would be 1337er. Anyways, you could make it out of fiberglass. You would have to find or make a mold for it though (a giant rubber ball?) and then cut it in half when it sets to get it off the mold. You could sand that down and paint it with car paint and airbrush it, it would look nice, expensive though. That would also be very light yet sturdy and easy to cut.
Also, carbon fiber, if you have the money it would look awesome.

Just got a quote back from a metal spinning company to make the metal sphere...$450 for 1 sphere in 2 halves. I can't afford that, so it's back to the drawing board.

The more work you do yourself the more money you save, as I am sure you found out with that estimate lol. Don't have someone make the sphere for you, prices for that kind of thing are always unreasonable. I wanted to get my wheels chromed because I liked the ones that came with my car but they were just aluminum and it would have cost more to chrome than to buy chrome wheels

My suggestion would be to try and get a ball about the size you want. Then forum some fiberglass around it.
Will be a lot of work, and might have a failure or two... but it would me a lot cheaper and would be a great sense of pride.
